Cold Heading

Cold Heading

Multi-station cold heading is a high-speed metal forming process that shapes wire or rod stock into finished or near-finished components at room temperature through a sequence of extrusion, upsetting, and piercing operations. Unlike machining, which removes material, cold heading redistributes it — delivering net-shape or near-net-shape parts with minimal waste.
Our cold heading cell operates with ten 6-station forming platforms — all commissioned within the last five years, running 24/7. Weekly output across the cell consistently exceeds 420,000 pieces, covering quality carbon structural steels (SWRCH/ML series: ML10, ML15, ML20, ML35, ML40Cr, etc.), 10#, 20#, 45# carbon steels, 20Cr, 40Cr alloy steels, 304/316 stainless steels, 6061 aluminum alloy, red copper, and H59/H62 brass — all materials suitable for cold forming.
Integrated with our in-house CNC machining and laser tube cutting operations, we offer a complete metal forming pathway — from coiled wire or bar stock to finished components — under one roof, with IATF 16949-certified quality systems.

Performance Highlights

1

6-station integral forming – Complex geometries - stepped diameters, flanges, undercuts, blind holes, through-holes - are formed in a single dwell cycle. No inter-station handling, no reheat, no scale. The complete metal fiber structure of the raw material remains intact, delivering mechanical properties that machined parts cannot replicate.

2

Ten new-generation forming lines – capacity and consistency – All ten 6-station platforms are under five years old, with controlled tooling condition and stable precision. High-volume orders run in parallel across multiple cells; maintenance on one unit does not interrupt production. Weekly capacity holds at 420,000+ pieces, supporting seamless scale-up from pilot runs to million-piece production.

3

Material yield over 95% – Cold heading redistributes material rather than removing it. Scrap is limited to cut-off losses. Compared to CNC turning from solid bar - where material removal can exceed 60% - cold heading delivers substantial material savings at volume, particularly on high-cost materials like copper and stainless steel.

4

Work-hardened surfaces, as-formed – The cold forming process induces localized strain hardening at critical radii and load-bearing faces. Components emerge with improved surface hardness and fatigue resistance - without requiring downstream heat treatment for base strength. Surface hardness typically reaches HRC22–28 on low-carbon steels and HV300–400 on alloy steels.

5

Raw material quality control – Cold heading wire/rod stock requires tight surface quality: dimensional tolerance ±0.15mm, out-of-roundness ≤0.10mm, surface crack depth ≤0.07mm. We screen incoming material against these standards to ensure consistent forming results and extended die life.

6

100% AI visual inspection – Automated vision sorting machines verify every piece for critical dimensions and surface condition. Zero-defect batch release is standard, not aspirational.

7

IATF 16949-certified facility – Full PPAP Level 3 documentation available - process FMEA, control plans, capability studies - prepared to the same standard we apply to Tier 1 automotive customers. Our material system aligns with YB/T 6106-2023 (wire rods for automotive fasteners).

Applications

Automotive Suspension and Steering Fasteners

Control arm ball studs, steering linkage pins, and suspension mounting bolts are produced through multi-station upsetting and extrusion. The work-hardened surface layer improves fatigue life under cyclic loading. Our cold heading process delivers the combination of high strength, dimensional consistency, and volume output required for chassis and steering systems.

Precision Shafts and Core Pins for Electronics

Printer and copier eccentric shafts, core pins, and guide rods are produced to ±0.02mm tolerance with consistent straightness and surface finish. Cold heading provides a cost-effective alternative to Swiss turning for medium-to-high volume runs, with comparable precision and significantly faster cycle times.

Custom Bushings and Sleeves

Blind-hole and through-hole bushings with stepped O.D. profiles are formed in a single operation. Integrated flanges, locating shoulders, and undercuts are produced as-formed - eliminating secondary machining on these features. Applications span automotive suspension, shock absorber assemblies, and industrial equipment.

Why Cold Heading

Machining is subtractive. Cold heading is transformative. The distinction matters when you are producing components in volume:

Machining – material comes in as bar and chips leave as waste. Sixty percent or more of the starting material can end up on the shop floor. Each operation adds time, handling, and tolerance risk. Good for short runs and design iteration. Bad for cost at scale.

Cold heading – material moves, is displaced, and takes the shape of the cavity. No chips. No waste beyond the cut-off length. Grain flow follows the final contour - meaning the part is stronger where it needs to be. Cycle times measured in seconds, not minutes.

For high-volume runs of fasteners, terminals, shafts, and bushings, cold heading is not a cost-saving alternative. It is the production method. Everything else is just a prototype.
